Large extruder

Generally speaking, the extruder with extrusion pressure ≥ 45MN is called large extruder, the extruder with extrusion pressure ≥ 80MN~150MN is called heavy extruder, and the extruder with extrusion pressure ≥ 160MN is called super extruder. More than 75% of the large extruders are used in the production of industrial extrusion materials, and the 50MN extruders for building aluminum extrusion materials can be satisfied. Generally speaking, one 50MN extruder is sufficient for every 600kt/a construction aluminum production capacity.

In 1956, Northeast Light Alloy Co., Ltd. (former Harbin Aluminum processing Plant) was put into production, and its extrusion workshop has 9 6MN~50MN hydraulic presses imported from abroad. Among them, 50MN hydraulic press was the largest in Asia at that time, and its tube, bar, shape and wire production capacity totaled 6kt/a. In 1960, another 50MN hydraulic press was introduced into our country to produce extruded forging billet for forging workshop. In 1970, China Southwest Aluminum (Group) Co., Ltd. (former Southwest Aluminum processing Plant) was completed and put into production. The hydraulic press for forging billet and aluminum in the forging workshop of the company is designed and manufactured by the first heavy machinery factory in China. In 1972, China introduced seven hydraulic presses for extruding aluminum from Ubu Industrial Co., Ltd., Japan. Since then, no matter they are imported or designed and manufactured by ourselves, the extruders in China's aluminum industry are all separate oil extruders.

As of 2021, there are about 240 large extruders in the global aluminum industry, of which China has 180, accounting for about 70.8%; the United States has 25, accounting for about 10.6%. Among the large extruders in China, except for 3 hydraulic presses, the other ones are hydraulic presses, 34 of which are imported from abroad, of which 25 are imported from Germany's Simarmel Company, accounting for about 73.53% of the total.

The period from 1996 to 2018 is the period of great development of aluminum extrusion industry in China. During this period, about 140 large extruders were completed and put into production in China, of which 28 were imported from abroad, while 112 were made by Taiyuan heavy Machinery Manufacturing Co., Ltd.

Production capacity and Inner diameter of Extruder

The production capacity of large extruder depends on a series of factors, such as installation level, product structure, worker quality, management ability and so on, so the calculation value can only be determined according to experience. The author calculates the production capacity of large extruder according to the production performance of Japanese light metal company (KOK) and the author's 63 years experience in aluminum processing. KOK has only one 100MN (Design 95MN) extruder built in 1971, which is mainly used to produce large profiles extruded by 100MN extruders for high-speed railway vehicles and other industries in Japan. There are only 1 100MN, 3 75MN and 6 50MN large extruders in Japan. In the past 50 years, the maximum actual output of 100MN has reached 10.5kt/a. The extruded material produced by this machine meets the needs of Japanese high-speed rail vehicles (about 700 vehicles per year) and other industries for large extrusion aluminum.

The manufacture of rail vehicles requires not only large profiles produced by 100MN extruders, but also small and medium-sized profiles produced by smaller large extruders and small and medium-sized extruders. Taking the production of rail vehicle profiles as an example, under the conditions of equipment, extrusion technology and management of China's current aluminum extrusion industry, the calculated production capacity of large extruders is shown in Table 1.

For example, the production capacity of a 100MN extruder for producing large profiles for rail vehicles is only 9kt, and if all conditions are in the best condition, the actual output of large profiles for integrated rail vehicles can not exceed 11kt, but here it refers to the finished product, not the passing quantity.

It should be emphasized here that the design production capacity of the extruder is calculated according to the set product category and its structure, and is calculated according to the proportion of pipe, bar and profile, so there will be a great difference between the actual output and the design capacity. for example, a domestic factory has an imported 150MN forward extruder with a design production capacity of 22.5 kt / a, and if it specializes in the production of rail vehicle profiles, the production capacity will be halved.

The inner diameter of the extrusion cylinder refers to the diameter of the ingot in the extrusion tube, not the external dimension of the extrusion cylinder. Extrusion cylinder is an important tool for extrusion operation, which has a multi-layer structure, and its lining is not only one of the main consumption components, but also one of the important factors affecting product quality. The inner diameter of the inner lining is the basis for determining the working diameter of the die support and the extrusion pad. When the diameter difference between the working and non-working parts of the lining is greater than 0.4mm or longitudinal scratches are longer than 5mm, or when peeling or bubbles appear on the surface of the extruded product, the lining should be replaced.

The heating of the extrusion tube should be uniform, and the maximum longitudinal temperature difference of the traditional extrusion tube during continuous production can reach 60 ℃ ~ 100 ℃. At present, after adopting advanced heating technology, the maximum temperature difference can be controlled at about 10 ℃. The inner diameter of the extrusion cylinder of a large extruder in China is shown in Table 2.

Technical parameters of extruder

The main results are as follows: (1) when supplying the ingot, the fixed extrusion pad does not leave the extrusion cylinder, and the extrusion rod can accurately push the ingot on the extrusion die in the center of the extrusion cylinder, so as to achieve the effect of sequential upsetting and sequential exhaust from front to back, which is easy to remove the air and reduce the exhaust time. It also reduces the bubbles involved in the air. (2) the non-extrusion time (empty period) is shortened. The fixed cycle time required for the movement of each auxiliary mechanism is calculated from the completion of one ingot to the pressure upsetting of the next billet, the total non-extrusion time is reduced by about 15%. At the same time, cancel the gasket circulation system, shorten the reactive power operation time, reduce the power consumption of the production line, and improve the productivity. (3) the short-stroke extruder can increase the length of the extrusion ingot by 20% to 80%, or even double it. (4) shortening the stroke can reduce the length of the fuselage, reduce the quality of the equipment and reduce the investment cost. The advantages of the short-stroke extruder can be seen from the comparison of the parameters in Table 3.

Japanese KOK company 95MN extruder was put into production in 1971. It was the largest and most advanced hydraulic press in the world at that time. Even today it still ranks among the world's advanced level. It is designed by Schloman Company of Germany (today's Meier Company) and manufactured by Japan's Ishikawa sowing and Milling heavy Industry Company (IHI). The machine has the characteristics of novel design, compact structure and complete functions, which can be extruded with a circular extrusion cylinder or produced with a flat extrusion cylinder. Its hydraulic system, electric control system, speed control system and operating system have reached a very high level, and PLC (Programmable Logic Control, programmable logic control has been realized. Extrusion with fixed extrusion pad, it is equipped with automatic lubrication system, three-station quick die changing system, automatic centering system, liquid nitrogen and gas nitrogen cold mold system, traction device, precision water quenching and gas quenching system, automatic stretching straightener and roll straightener, automatic sawing machine and transverse transportation system, cold bed and so on.

Reverse extrusion and reverse extruder

Reverse extrusion

In the past 30 years, the reverse extrusion of aluminum alloy, especially the reverse extrusion of pipe, has made great progress. The characteristic of reverse extrusion is that in the process of extrusion, there is no relative motion between the casting and the extrusion cylinder, that is, the movement direction of the extrusion cylinder is consistent with the flow direction of the product, thus greatly reducing the friction deformation zone near the hole die, the required extrusion pressure is small, the extrusion speed is fast, the metal flow is uniform, the microstructure and properties of the products are uniform, the defects of coarse grain ring can be reduced or even eliminated, and the geometric waste can be reduced.

As the surface of the ingot will flow into the surface of the product during reverse extrusion, in order to ensure a good surface of the product, the surface of the ingot should be processed, that is, hot peeling or cart must be carried out. Hot peeling is carried out before extrusion, and the heated ingot is peeled off the skin of 4mm~10mm on the peeling machine. The hollow ingot peeling machine should have an accurate alignment system, otherwise the ingot after peeling will have serious eccentricity and the product size can not be guaranteed. The wall thickness deviation of the hollow ingot after peeling should be less than 1.0mm, and the precision pipe should not be greater than 0.5mm when extruding. In order to ensure the deviation of the wall thickness of the ingot, the surface layer can be removed by turning instead of peeling. For this reason, a set of turning-boring device can be set up on the extrusion production line.

Although the reverse extrusion method has advantages, it also has many disadvantages, and its main disadvantages are as follows: it is necessary to use an extruder with a long stroke extruder, the surface quality of the product is poor, and the specification and size of the product is limited, compared with the positive extruder with the same extrusion pressure. its specification and size is much smaller, in addition, it is difficult to separate the residue, so it has not been widely used in industrial production, but in recent years, due to the development of production technology and the improvement of equipment structure, The reverse extrusion method also has more applications in the actual production.

Reverse extruder in China

In 1870, the British first used reverse extrusion to produce lead tubes, which were later used to extrude copper and tin, and in the 1920s to extrude aluminum. As there are some technical difficulties in this method, it has not made much achievement. However, due to the progress of technology, the scientific and technological circles have been very interested in this method since the 1970s. In particular, this method has unique advantages in extruding some aluminum alloy materials used in the field of high strength aerospace and structural materials of transportation equipment, so it has been greatly developed, especially in our country. China has become the world's largest aluminum alloy reverse extrusion country, with the world's largest 150MN forward and backward extruders and the world's largest reverse extruders, with a total of 67 sets in 2021; the world's most complete and complete reverse extrusion machine spectrum, the smallest is only 7.5mn, the largest is as high as 150mn; the installation level is high, 14 sets imported from Mel Company, accounting for about 21% of the total.

At present, there are 41 extruders (21 in the opposite direction) with a production capacity of 50 kt, specially producing all kinds of high-grade extruded aluminum for Giant Group, but mainly for Giant bicycle family. Giant Group leads the global production and sales of advanced bicycles. Giant Light Alloy Technology (Kunshan) Co., Ltd. is a producer of high-precision extruded aluminum used in bicycles and other fields.

At present, Giant produces bicycle industry products including rims, shock-proof front tubes, guide profiles, and high-strength aluminum alloy frames containing trace amounts of Sc (about 0.35%). Giant has become a professional manufacturer of high-strength aluminum alloy seamless tubes and profiles, which can produce 7050 alloy seamless tubes with max outer diameter 145mm Magi max inner diameter 135mm Magi min outer diameter 16mm Magi min inner diameter 13.4mm; 7050 alloy profiles with the largest external circle diameter 280mm and the widest 420mm. The alloy with the letter "G" is an alloy developed by Giant itself.

(motorcycle rim, rims produced by Giant are made of carbon fiber reinforced aluminum alloy composites and have been certified by the DOT (Department of Transport, Department of Transportation of the United States. It has a cross section width of 41mm to 158mm and a diameter of 253.2mm~584.7mm. The advantages of this composite aluminum alloy rim are: beautiful appearance, light weight and high strength, 15% 30% lighter than all aluminum alloy rims, and the overall performance is improved by 15% to 30%.

The auto parts produced by Giant include air conditioning flanges and brackets, damping systems, steering systems, flanges and condensing systems, air conditioning lines, air conditioning joints and flanges, braking systems, skylight rails, engine accessories, rail transit slides, and control arms. These aluminum alloy parts have light weight, low hydrogen content (0.12mL/100g~0.14mL/100g), excellent corrosion resistance and formability, etc. The aluminum alloys used are 1070, 2014, 2024, 2011, 2A12, 3003, 3004, 3103, 3A21, 5052, 5056, 5005, 6060, 6063, 6005, 6082, 6061, G609, G606, 6463, 6013, 7003, 7005, 7046, 7116, 7050, 7075, 7055, 7020 and so on.

Giant can provide users with a variety of heat dissipation parts, which are widely used in various fields, such as communication industry (base station / antenna), rail transit (urban rail, high-speed rail, bullet train), LED (street lights, tunnel lights, indoor lighting, courtyard lights, explosion-proof lights, etc.), solar energy, motors, rectifiers, office equipment, home appliances and other industries.

Aluminum alloy containing scandium (≤ 0.35%) has been applied in China, Russia, the United States and other countries. 7005 alloy and 7046 alloy containing trace Sc developed by Giant have uniform fine grain structure, grain diameter ≤ 10; tested in NaCl-HCl solution for 24 hours, the corrosion layer thickness of scandium-containing alloy is the smallest, followed by 0.150mm/7005 alloy, 0.082mm/7046 alloy and 0.037mm/ alloy containing Sc. The weldability of aluminum alloy containing Sc is much better than that of 7005 alloy and 7046 alloy without scandium. Advanced technology

Electromagnetic purification

The electromagnetic purification system of aluminum melt developed by Giant and Shanghai Jiaotong University has achieved good results. This method uses the action of external electromagnetic force field to promote the separation of inclusions and combines the ability of ceramic separator to capture inclusions to achieve efficient and stable removal of micro-inclusions, and because the driving force of electromagnetic separation of inclusions mainly depends on the difference in electrical conductivity between them and the melt, but has nothing to do with their density, chemical composition, state (solid, liquid or gaseous), etc., Electromagnetic purification has a unique advantage in removing inclusions in aluminum melt. This is because the oxide inclusions in the aluminum melt are easy to be suspended in the melt because of their large surface area, irregular shape and possible adsorption of gases, which is similar to the density of the aluminum melt, so it is difficult to remove them by natural ups and downs or centrifugation. After using plate Filter + electromagnetic purification, the content of inclusions will be further reduced, especially the amount of inclusions less than 10 μ m.

After the aluminum melt is deeply purified by the electromagnetic purification system, all the non-metallic inclusions in the melt greater than 20 μ m are removed, the non-metallic inclusions less than 20 μ m are also removed by 80%, and the content of non-metallic inclusions with a particle size less than 10 μ m is also reduced to about 0.02%. The subsequent processing properties, mechanical properties, integrity and appearance quality of the finished products are ensured. At the same time, the automatic detection and control technology of process parameters are introduced to realize the real-time monitoring and control of various parameters, which significantly improves the level of intelligence and automation.

Air knife casting technology

Giant used air knife technology and electromagnetic knife technology for the first time in the world when casting Φ 800mm magnesium alloy and aluminum alloy ingots. This low frequency electromagnetic semi-continuous casting technology is a new casting process developed in recent years. This technology uses the high permeability of low frequency magnetic field in the melt and controls the distribution of flow field and temperature in the melt in a wide range, so as to significantly improve the quality of ingots.

When casting the ingot workpiece, the surface temperature of the casting is low, and the surface temperature of the casting rises after using the air knife technology. In other words, the temperature gradient along the casting direction and vertical casting direction decreases, that is, the stress and strain in the ingot decreases significantly. In addition, the application of air knife plays a more important role in restraining cracks.

The advantages of low frequency electromagnetic-air knife semi-continuous casting aluminum alloy and magnesium alloy ingots include significantly refining the microstructure of ingots, restraining cracks, restraining macrosegregation of alloy elements, purifying alloy structure, improving surface quality and so on.

During casting, the secondary cooling water on the surface of the ingot is removed, and the latent heat released during solidification of the alloy melt heats up the surface of the ingot, so that the surface of the ingot is self-regenerated at high temperature, and the ingot cools more slowly in the air, and the internal and external temperature difference becomes smaller. As a result, the internal stress of the ingot is greatly reduced, and the high strength aluminum alloy also has a high plasticity in this temperature range, so it can effectively restrain the occurrence of cold cracks.

Oil-gas lubricated casting

Oil-gas lubrication is an advanced casting technology for aluminum alloy round ingots. This method means that oil and gas pass through the porous graphite ring to form an oil-gas film between the mold and the metal. The existence of oil and gas film reduces the friction and heat transfer between the ingot and the crystal wall, so that the ingot has high surface and metallurgical properties.

Electromagnetic grain refinement technology

The electromagnetic grain refinement technology developed by Giant has been granted a patent, and its principle is that the solidification behavior of the melt is controlled by the high permeability of the low frequency magnetic field in the aluminum melt. When the melt is affected by electromagnetic force, forced convection occurs, which changes the solidification environment inside the melt, the internal temperature of the melt is basically the same or the difference is very small, and the liquid cavity becomes shallower and flattened. The temperature gradient on the cross section of the ingot decreases significantly, and the convection can also break the dendrite arm formed at the primary solidification shell and bring it into the liquid hole to increase the number of nucleation. The effect of magnetic field on solidification environment is to increase the nucleation number of melt during solidification and to obtain fine and uniform equiaxed structure of ingots. Forced convection caused by electromagnetic force can make solute distribution more uniform and reduce macrosegregation.

The basic features of the patented technology are significant refinement of alloy structure, inhibition of macrosegregation of alloy elements, improvement of surface quality, suppression of cracks, purification of melt inclusions and so on.

Mold liquid nitrogen cooling

Using liquid nitrogen to cool the die during extrusion is not a new technology, but it is not easy to make good use of it and stick to it. Its advantages are as follows: the cooling effect of liquid nitrogen is 3 times that of gas nitrogen, the extrusion speed can be increased by 50%, the output can be increased by 30%, the production running time can be increased by 100%, the die life can be prolonged by 50%, and the surface quality of the product is excellent.
